How to Make Wooden Laser Cut Name Puzzles with xTool

Looking for a fun, personalized project that makes an adorable handmade gift? These custom name puzzles are one of my favorite projects to make with my xTool P3 CO2 Laser cutting machine! 

Made from 3/8-inch Baltic birch plywood and backed with 1/8-inch basswood, these wooden puzzles are sturdy, colorful, and completely personalized for the recipient.

I love projects that are not only cute but also useful. These puzzles give little ones an opportunity to practice letters, spelling, and name recognition while working on fine motor skills and hand-eye coordination. 

And because every puzzle is made specifically for one child, it feels like a thoughtful keepsake rather than just another toy.

These would make a perfect gift for a first birthday, Christmas, birthday party, or other special occasions. They are also a wonderful option for baby showers and can double as adorable nursery decor when they're not being played with.

The best part is that once you have your puzzle design ready, you can make a new personalized puzzle for any name, word or phrase!

For this project, I used a puzzle file from Creative Fabrica. The design included the basic puzzle shape, and I selected the individual letters needed to create each child's name.

These custom name puzzles are substantial, a 1/2" thick or the height of 7 U.S. quarters.

Depending on the file you purchase, it may come as SVG files or another compatible vector format. Some digital downloads may also arrive in a ZIP folder, so you may need to unzip the digital file before importing it into your laser software.

Choose Your Name Puzzle Design

One of my favorite things about using a laser cutter is how easy it is to turn a basic design into a completely custom item.

Start with your puzzle design and determine the length of the name you want to create. Short names and longer names may require slightly different sizing or spacing, so check the finished layout before cutting.

The file I used allowed me to select individual letters. This made it easy to create a different puzzle for every child.

You can make an own name puzzle for a child, create matching puzzles for siblings, or make several custom orders for a baby shower or birthday.

If you're comfortable creating your own designs, you could also make a new design using Adobe Illustrator or another vector-design program. Some laser files may also include shape generators or editable elements that make personalization easier.

When choosing a design, look for letters that are large enough for little hands to comfortably grasp. The pieces should be easy for children to pick up, move, and fit into their matching spaces.

Prepare the Wood

For the main puzzle, I used 3/8-inch Baltic birch plywood.

The thicker plywood gives the finished puzzle a substantial, high-quality feel. It also makes the individual puzzle pieces easier for children to grab and manipulate.

For the backing, I used 1/8-inch basswood.

Before cutting, make sure your plywood is flat and positioned securely inside the xTool P3 CO2 Laser.

If you're making several puzzles from one sheet, take a little time to plan your layout so you can get as many projects as possible from your material.

Use the xTool P3 Camera to Plan the Cut

This is one of my favorite features of the xTool P3 CO2 Laser!

Place your sheet of Baltic birch plywood inside the machine and use the camera to capture an image of the material.

The camera image appears in xTool Studio, allowing you to see exactly where your design will land on the actual piece of wood.

I positioned my name puzzle directly on the camera image and carefully checked the placement before starting the machine.

This makes the whole process much easier because you're not guessing where the design will be cut. You can see the actual material and arrange your design exactly where you want it.

If you're working from a full page of designs, you can also arrange multiple puzzles on the same sheet of wood.

Before starting the laser, double-check the edges, letter spacing, and overall placement. Make sure nothing extends outside the available material.

This little bit of planning can save you from wasting an entire piece of plywood!

Cut the Puzzle

Once everything is positioned correctly, it's time to let the xTool P3 CO2 Laser do the work.

The xTool P3 cut these puzzles super fast. Watching the laser move through the plywood and create the individual letters is always one of my favorite parts of making projects like this.

Cut the letters and the outline from 3/8" baltic birch plywood.

Cut the base outline only from 1/8" basswood for the backing.

The laser cuts the outer puzzle shape as well as the individual letter pieces, giving you everything you need for the finished puzzle.

Once the cutting is complete, carefully remove the pieces from the machine.

Inspect each piece before moving on to the next step. Pay particular attention to any sharp points or rough edges created by small details in the design.

Lightly Sand the Edges

Begin by removing the very thin and amazingly satisfying piece of waste from each of the letters...this is a thin outline and the groove for easy puzzle piece placement.

Laser-cut wood can have slightly rough or darkened edges, so I like to give the pieces a quick sanding before assembling the puzzle.

For this project, I used 800-grit sandpaper.

You don't need to aggressively sand the pieces. A light pass around the edges is enough to smooth away little rough spots and make the pieces feel nicer to handle.

I lightly sanded the individual letters as well as the main puzzle shape.

Since these puzzles are intended for children, take your time with this step. Carefully inspect every piece for splinters, rough areas, or sharp points before continuing.

Add the Solid Backing

Now it's time to turn the laser-cut puzzle into a sturdy puzzle board.

I cut a solid piece of 1/8-inch basswood to fit underneath the puzzle, just use Aleene's DIY Craft Heavy Duty adhesive to secure the name plate to the basswood backing piece. Set some books on it while it cures overnight to prevent warping. (pic from my previous unicorn puzzle)

Place the cutout portion of the puzzle on top of the basswood backing and make sure everything lines up correctly.

Once you're happy with the placement, apply a thin layer of wood glue to the back of the puzzle layer.

Carefully position it onto the basswood and press it down.

Be careful not to use too much glue. You want enough to create a strong bond without having a lot of glue squeeze out around the edges.

Allow the glue to dry completely according to the manufacturer's recommendations.

Once dry, you'll have a sturdy wooden puzzle board with individual spaces for each letter.

Paint the Puzzle

Now comes the fun part—adding color!

Simple painted puzzles means the recipient can use paint markers to decorate it the way they like it, becoming an even greater treasure.

I used bright acrylic craft paint and sponge daubers to decorate these puzzles.

For the puzzle boards, I chose cheerful colors such as blue, yellow, and green. I applied the paint to the surface of the puzzle while keeping the finish clean and simple.

Then I painted the tops of the individual letter pieces white.

The white letters really pop against the bright puzzle boards and make them easy for children to see.

You can completely customize the color combinations to suit the child or the occasion. Try pastel colors for a baby shower, bright primary colors for a toddler's birthday, or colors that coordinate with a child's nursery.

You could even create seasonal versions for Christmas gifts or other holidays.

Allow all of the paint to dry completely before handling the pieces.

If you'd like to add additional protection, you can finish the painted surfaces with a light coat of acrylic sealer.

Why Name Puzzles Are Great for Kids

These puzzles are more than just cute decorations!

A name puzzle gives children a hands-on way to interact with letters and learn how those letters fit together to spell their name.

Picking up and manipulating each letter helps develop fine motor skills, while figuring out which piece belongs in which space encourages hand-eye coordination and problem-solving.

Making Custom Puzzles to Sell (can remove this whole section as needed)

If you're thinking about turning these into custom items to sell, personalized wooden puzzles can be a great addition to a handmade product line.

Before listing them for sale, make sure the digital file you're using allows commercial production of physical items. Licensing terms vary between designers and marketplaces, so always read the seller's terms before selling products made from their files.

When creating your listing, include full details about the available sizes, materials, colors, personalization options, and production process.

You'll also want to consider delivery times when setting your listing's processing time.

Shipping estimates can depend on things such as the purchase date, seller's handling time, shipping service, business days, origin zip code, and destination zip code. Some marketplaces may display delivery dates - opens, notes - delivery, or selection results to customers based on their location.

If you're accepting custom orders during the holiday season, remember that peak periods can make shipping times less predictable. Give yourself enough production time before the package even reaches the carrier.

If customers are shopping from a mobile device, some marketplace features may appear differently than they do on a desktop computer or in a new window.

You may also see payment information relating to terms- for PayPal Credit, a PayPal Credit account, Synchrony Bank, credit approval, or minimum monthly payments. These payment terms are handled by the payment provider and are separate from your production and shipping schedule.

It's always better to give realistic delivery estimates rather than promising a specific arrival date that depends on a carrier.
