I started with a puzzle file from Creative Fabrica and then sizing the puzzle elements I wanted for my design. Then I used the camera in xTool Studio to position everything perfectly on my wood before cutting.

Choose Your Puzzle Design

Once I had the puzzle file open, I selected the pieces I wanted to use for my project.

This is where having an editable puzzle design is really helpful. Instead of being stuck with exactly what came in the original file, you can modify the design to fit your project.

If you're working with SVG artwork, check that your shapes are properly formed before sending them to the laser. Sometimes overlapping shapes need to be combined into a compound path so the software understands exactly which areas should be cut.

I also arranged the backing board and border pieces on the thinner basswood.

This is especially helpful when you're trying to maximize your material. You can move the designs close together and use areas of the wood that might otherwise become scrap.

Cut the Puzzle Pieces

Now it's time for the fun part!

Send the design to the xTool P3 and let the laser cutter do the work...make sure to select the nostril and the eyelashes for engraving first!

The xTool P3 cut this project super fast. The machine moved through the plywood and created the individual unicorn pieces with clean, precise cuts.

The border is an important part of this design because it gives all of the puzzle pieces a defined area to sit inside. Instead of having loose pieces that can slide around on a table, the finished puzzle has a framed, finished appearance.

The cutting process may take slightly different amounts of time depending on the size of your puzzle, the number of pieces, your material, and your selected laser settings.

I don't worry too much about trying to hit some exact par time for every project. I choose settings that are appropriate for the material and let the machine complete the cut operation safely and correctly.

And compared with traditional woodworking methods, it's pretty amazing how quickly a digital design can become a finished puzzle!

Laser-cut wood can have slightly rough edges, so I gave all of the pieces a quick sanding.

For this project, I used 800-grit sandpaper.

I didn't want to change the shape of the pieces or round over the edges. I simply wanted to smooth them out and remove any little rough spots.

Glue the Puzzle Board Together

Now it's time to assemble the puzzle board.

I started by gluing the solid basswood backing board to the outline border piece.

I recommend letting the glue dry completely before painting. This gives you a nice, solid foundation and prevents the pieces from shifting while you're working.

Paint the Unicorn

This is where this project really comes to life! No shame in leaving the puzzle natural though, I love the look of natural wood.

I used acrylic craft paint and sponge daubers to add bright colors to the puzzle.

I love using sponge daubers for this type of project because they allow me to apply paint in thin, controlled layers without putting too much paint around the edges...like a stain almost.

Why Wooden Puzzles Are Great for Kids

A puzzle might seem like a simple toy, but there is a lot going on when a child sits down to put one together.

Not every digital file allows you to sell physical products made from the design.

When listing custom wood laser cut puzzles, include the finished dimensions, materials, number of pieces, recommended age range, and available personalization options.

It's also a good idea to clearly explain your production and delivery time.

If you're making a custom order, remember that the delivery time includes more than the time your laser is running. You need to account for preparing the design, cutting, sanding, gluing, painting, packaging, and shipping.

During busy seasons, especially Christmas, your processing schedule can take longer. A listing that says "next day" shipping or processing can create very different expectations from a listing that explains a few business days of production time.

Be realistic about the time needed to create each puzzle and communicate that clearly to customers.

Some marketplaces will display estimated shipping information in a new window or show delivery estimates based on the customer's location and shipping method. Those estimates are not always within your control once the package leaves your hands.
